(IAN)>> WE HAVE GOT A PILE OF WORK LINED UP TODAY IN THE XTREME OFF ROAD SHOP. WE'RE GONNA HEAD OUT, PICK UP A NEW PROJECT THAT WE'RE GONNA BUILD FOR SOME DIRT CHEAP FUN. WE'RE GONNA HEAD TO ARKANSAS, TO WATCH SOME ROCK BOUNCERS IN ACTION. AND THEN WE'RE GONNA START BY TEARING BACK INTO OUR OWN ROCK BOUNCER PROJECT, ADDING ALL THE GUSSETS THAT WE NEED TO THIS CHASSIS TO MAKE IT GOOD AND STRONG. THIS PROJECT STARTED WITH A BARE FRAME TABLE AND AN IDEA TO BUILD A LAMBORGHINI INSPIRED ROCK BOUNCER. AFTER BENDING UP A BUNCH OF TUBE AND TACKING IT ALL TOGETHER, WE HAD A BUGGY WITH AN ITALIAN SPORTS CAR FLARE. THERE'S A COUPLE OF DIFFERENT WAYS TO GUSSET UP A CHASSIS LIKE OURS. IF YOU'RE GONNA LEAVE IT BARE WITH NO BODY PANELS YOU

DON'T WANT TO RUIN THE THEME THAT YOU HAVE GOING WITH THE OVERALL BUGGY. WE'VE GOT A LOT OF ROLLED TUBING AND STRAIGHT LINES. SO WHEN IT COMES TO THE GUSSETS WE PROBABLY KEEP THAT GOING. LIKE IN THIS DOOR SECTION, WE PROBABLY ADD IN SOME ROLL TUBE, MAYBE SOME STRAIGHT LINES TO TIE IT ALL

TOGETHER, BECAUSE YOU'RE GONNA SEE THAT WHENEVER THE RIG IS ON THE TRAIL. IF YOU PLAN TO RUN SKINS OR BODY PANELS LIKE WE DO WITH OUR RIG, THAT DESIGN OF THE GUSSET ISN'T AS IMPORTANT CAUSE YOU'RE NOT GONNA SEE IT. IT'S GONNA BE COVERED UP BY SHEET MEAL, AND THAT WILL BE WHAT YOU SEE FIRST. YOU CAN JUST FOCUS ON MAKING THE GUSSETS GOOD AND STRONG AND KNOWING THAT THEY WON'T BE SEEN. SMALL WINDOW OPENINGS. BECAUSE WHEN THEY'RE ON THE TRAIL, THEY

SEE A LOT OF ABUSE. TO LAY OUT ALL OF OUR GUSSETS WE'LL START WITH SOME GREEN TAPE JUST TO GET A GOOD IDEA OF WHERE ALL THE TUBING IS GOING TO GO.

THIS IS A GREAT SPOT TO USE UP A BUNCH OF SCRAP BECAUSE MOST OF YOUR GUSSETS WILL BE PRETTY SHORT. JUST CUT, NOTCH, DROP THEM INTO PLACE, REPLACING YOUR TAPE.

NOW OUR MAIN GUSSETS ARE ALL TUBE BUT YOU DON'T HAVE TO BUILD ALL THE GUSSETS USING TUBING. YOU CAN ACTUALLY USE FLAT PLATE WHEN IT'S GOING TO WORK BETTER. AND A PERFECT EXAMPLE OF THAT IS THIS JOINT RIGHT HERE. NOW WE COULD CUT A TINY LITTLE PIECE OF TUBING AND TRY TO BRIDGE THIS GAP IN HERE, BUT IT'S GONNA BE BETTER TO ACTUALLY MAKE A PIECE OF FLAT PLATE THAT'LL

TRAVEL FROM THE BOTTOM OF THIS JOINT ALL THE WAY BACK

AND CARRY THE LOAD OVER BOTH PIECES OF TUBE.

THERE ARE SOME HARD AND FAST RULES WHEN YOU'RE GUSSETING UP A CHASSIS LIKE THIS. THE FIRST IS YOU WANT TO CREATE SOME NODES. THIS JOINT RIGHT WILL HAVE SIX TUBES CONVERGING ON IT, MAKING IT INCREDIBLY STRONG. THE SECOND IS YOU DON'T WANT TO HAVE ANY UNSUPPORTED BENDS. THE PERFECT EXAMPLE IS THIS WINDSHIELD BAR RIGHT HERE. WE BENT IT, SO WE NEED TO ADD THIS TUBE TO COME DOWN TO THE MAIN BELT LINE AND THEN DOWN TO THE ROCK RAIL TO STRENGTHEN THAT AREA. NOW AS YOU CAN SEE WE'RE GONNA ADD A PILE OF TUBING TO THE SIDE OF THE RIG. THAT'S GONNA MAKE IT A LOT STRONGER, IT'S GONNA PREVENT THINGS FROM ENTERING INTO THE PASSENGER

COMPARTMENT ON ROLL OVER.

BUT MORE IMPORTANTLY, REMEMBER, THIS IS A LAMBORGHINI AVENTADOR THEMED CRAWLER. BY PITCHING THESE TWO BARS BACK AND MOVING THIS CROSS PIECE DOWN IN, I'M GONNA BE ABLE TO CREATE THE

PROJECT AND EXPERIENCE THIS WORLD OF DIRT CHEAP FUN. WE GRABBED OUR TRAILER, HEADED OUT TO MEET THE CREW FROM CLASSIC TOYOTA RESTORATIONS. THEY'VE GOT A YARD FULL OF FOUR WHEEL DRIVE YOTAS, PICK UP TRUCKS, FOUR RUNNERS, ALL DIFFERENT MAKES, MODELS, AND A BUNCH OF DIFFERENT YEARS.

THE FIRST VEHICLE TO CATCH OUR EYE WAS A STRIPPED DOWN FOUR RUNNER WITH A GRENADED ENGINE.

THE REST OF THE PARTS WERE IN THE BACK OF THE TRUCK WE HOPE.

SO WE KEPT NOTICING THIS RUST OUT '86 PICK UP TUCKED AWAY IN THE CORNER OF THE FIELD. WHEN WE POPPED THE HOOD WE SAW WHAT WE THOUGHT IT WAS, AN ULTRA RARE FOUR CYLINDER TURBO ENGINE. THE TRUCK WAS PRETTY RUSTY, BUT THE CAB AND THE FRAME LOOKED GOOD AND SOLID. IT WAS OURS FOR THE TAKING. YOU GOT THE PAPERS ON THIS ONE? ( )>> I DO.

TRUCK TO MAKE IT A GOOD, DEPENDABLE WHEELER, BUT WE DON'T WANT TO DO THAT. WE WANT TO EMBRACE THIS EXTREME CHEAP WHEELING LIFE STYLE. NOW OUR PLAN FOR THIS TRUCK IS SOMETHING DIFFERENT, AND OUR BUDGET IS GOING TO BE VERY LOW. WE'RE GONNA DITCH THE IFS AND PERFORM A SOLID AXLE SWAP. PULL THE BED OFF AND REPLACE IT WITH SOME TUBING AND FOUR LINK IN REAR. REBUILD THE ENGINE, SWAP IN SOME LOW GEARS INTO THE TRANSFER CASE, INSTALL SOME 35 INCH TALL TIRES ON BEAD LOCKS THAT WE'LL BUILD OURSELVES.

A SPOOL IN THE REAR AND A LOCKER UP FRONT AND THEN WE'LL EVEN GIVE IT A COAT OF PAINT. OUR TOTAL BUDGET FOR THIS PROJECT IS GONNA BE RIGHT AROUND $5,000 DOLLARS, AND THAT IS A FAIR AMOUNT OF MONEY WHEN YOU'RE TALKING ABOUT BUILDING A CHEAP WHEELER. AND THE ONLY WAY TO KNOW IF WE STAY ON BUDGET IS TO KEEP TRACK OF EVERYTHING THAT WE DO.

YEAH, YOUR NEIGHBORS MIGHT NOT LIKE IT BUT YOU'LL HAVE MORE ROOM TO WORK ON YOUR PROJECT AND THAT'S OKAY. NOW THE FIRST ITEM WE'RE GONNA TACKLE ON THIS RIG IS GOING TO BE THE ENGINE. YES, THE PREVIOUS OWNER SAID IT WAS IN GOOD RUNNING SHAPE WITH A NEW CYLINDER HEAD. BUT BASED ON ALL THE ANTS WE FOUND UNDERNEATH THE CARPET AND THE FACT THAT THIS TRUCK CAME OUT OF FIELD WITH NO VALVE COVER ON THE TOP OF IT, THE BEST THING TO DO IS SIMPLY TEAR IT DOWN AND GIVE IT A SLIGHT REBUILD.

WITH THE ENGINE AND TRANNY APART, WE'VE ALREADY FOUND ONE SURPRISE PROBLEM. THAT CLUTCH IS TOAST!

NOW BY THE LOOK OF THE CLUTCH DISC THAT WE PULLED OFF THAT MOTOR, WE'VE MADE THE RIGHT DECISION TO TEAR THIS THING APART AND GO THROUGH IT. NOW THAT'S SOMETHING YOU'RE GONNA HAVE TO PLAN TO DO IF YOU FIND YOUR PROJECT BURIED IN WEEDS IN A FIELD. NOW REMEMBER, WE'RE PINCHING OUR PENNIES HERE. SO AFTER A LITTLE BIT OF RESEARCH WE GOT A COMPLETE

ENGINE REBUILD KIT FOR UNDER $350 DOLLARS FROM ROCK AUTO DOT COM. IT HAS EVERYTHING WE NEED, NEW TIMING SET, BEARINGS, PISTON RINGS, ALL THE GASKETS, AND EVEN FOUR NEW PISTONS FOR OUR ENGINE. NOW WE'RE NOT REALLY CHASING ANY POWER WITH THIS REBUILD, IT'S JUST A STOCK SETUP, BECAUSE ON THE SIDE OF THIS ENGINE IS TURBO CHARGER THAT BUILDS POWER IN A VERY UNIQUE WAY. TURBO CHARGERS ARE FORCED INDUCTION DEVICES THAT USE EXHAUST ENERGY TO CRAM MORE AIR FLOW INTO AN ENGINE. EXHAUST FLOW FROM THE HEADERS DRIVES THE BLADES OF A TURBINE WHEEL BEFORE IT DISCHARGES. ON THE OTHER SIDE AN ALUMINUM IMPELLER WHEEL DRAWS IN AND COMPRESSES FRESH AIR. THESE WHEELS RIDE ON A CLOSED TOLERANCE SHAFT THAT CAN SPIN WELL OVER 100,000 RPM. RACE MOTOR TURBOS CAN EASILY INCREASE INTAKE PRESSURE BY

AS MUCH AST 50 PSI.

ONCE WE GET THE TOP END OFF WE CAN TELL WHAT WE'RE WORKING WITH. TOYOTAS SURPRISE! THE PISTONS LOOK GOOD, AND WITH THE OIL PAN OFF, THE BEARINGS LOOK GOOD AS WELL. SO AFTER A LITTLE BIT OF INVESTIGATION WE NOW KNOW

THAT OUR ENGINE IS ACTUALLY IN PRETTY GOOD SHAPE. WE'LL STILL PUT THE FULL REBUILD KIT IN IT JUST TO MAKE SURE THAT IT'S 100 PERCENT. NICE NEW TIMING SET, OIL PUMP, AND THEN ALL THE RINGS AND BEARINGS WILL JUST REALLY FRESHEN UP OUR SHORT BLOCK. NOW THE PREVIOUS OWNER DID PUT A NEW HEAD

ON IT LIKE HE SAID. SO WE'LL GO AHEAD AND INSTALL THAT, PUT THE INTAKE AND THE EXHAUST BACK ON, CLEAN IT UP, COAT OF PAINT, AND THIS MOTOR WILL BE GOOD TO GO. THE ENGINE IS STRIPPED DOWN TO A BARE BLOCK. EVERYTHING IS CLEANED IN OUR PARTS WASHER, AND WE BEGIN ASSEMBLING BY INSTALLING OUR NEW PISTONS ONTO OUR FACTORY RODS USING SOME ROYAL PURPLE ASSEMBLY LUBE. IN ORDER FOR THE NEW RINGS TO SEAL AGAINST OUR CYLINDER WALLS THE CYLINDERS NEED TO BE HONED TO A NICE CROSS HATCH PATTERN. AND THE NEW BEARINGS ARE IN, THE CRANK, AND THE CAPS ARE PUT ON AND TORQUED.

NEW RINGS ARE INSTALLED ON THE PISTONS AND WE DROPPED THE PISTONS INTO THE CYLINDERS.

NEW TIMING SET, FRONT COVER, AND OIL PUMP, THEN THE CYLINDER HEAD GOES BACK ON.

WE DROP ON THE PAN, TAPE IT UP, AND GIVE IT A COAT OF DUPLICOLOR ENGINE ENAMEL PAINT. NOW AFTER A COAT OF PAINT IT'S HARD TO BELIEVE THAT WE

PULLED THIS MOTOR OUT OF THIS FRAME NOT TOO LONG AGO. DIRTY, FILTHY, FULL OF COB WEBS, AND DEFINITELY IN NEED OF A REBUILD. NOW IT LOOKS AS GOOD AS IT'S GONNA WORK.

SOME SPRAY PAINT, AND THEN WE'RE PROBABLY GONNA HAVE TO PICK UP SOME MORE ODDS AND ENDS FOR THIS MOTOR. I'M GONNA SAY SO FAR WE'RE $500 DOLLARS DEEP WITH A BRAND NEW ENGINE.
