(IAN)>> SO WE'RE GONNA BUILD AN EXPEDITION RIG, AND WE NEED IT TO BE ABLE TO PULL OUR NEW EXPEDITION TRAILER. SO WHAT KIND OF TRUCK WOULD WE CHOSE TO BUILD IT? WELL WE COULD PICK A NICE, BIG FULL SIZE RIG LIKE OUR BLAZER PROJECT. IT'S GOT LOTS OF ROOM INSIDE, BUT IT MAY BE A LITTLE BIG TO FIT THROUGH SOME TIGHT TRAILS. SO WHAT ABOUT A NICE, SMALL, LITTLE JEEP TJ? IT COULD CERTAINLY HANDLE A LOT OF TRAILS BUT DON'T THINK I'D WANT TO PULL A TRAIL BEHIND IT ACROSS THE COUNTRY. ANOTHER OPTION WOULD BE A TRUE HARDCORE OFF ROAD RIG. THAT'S NOT GONNA WORK CAUSE WE STILL NEED IT TO BE STREET LEGAL. SO IN THE END AFTER LOOKING AT ALL OF OUR DIFFERENT OPTIONS, WE CHOSE A JEEP GRAND CHEROKEE, BUT WHY A JEEP WJ? WELL IT'S A GREAT PLATFORM FOR AN EXPEDITION RIG. A GOOD MID SIZED SUV THAT'S SMALL ENOUGH TO FIT THROUGH SOME TIGHT TRAILS BUT BIG ENOUGH ON THE INSIDE TO ACCOMMODATE FOUR ADULTS EASILY. AND BEST OF ALL, THERE HAVE BEEN OVER ONE POINT FOUR MILLION OF THESE TRUCKS BUILT. SO FINDING PARTS FOR ONE, IF WE'RE EVER STUCK SOMEWHERE, SHOULD BE PRETTY EASY. NOW WE PICKED UP THIS TRUCK FOR UNDER $2,000 DOLLARS, AND I KNOW WHAT YOU GUYS ARE THINKING. THERE IS NOW WAY THAT WE FOUND A 2003 JEEP GRAND CHEROKEE FOR THAT KIND OF MONEY, BUT WE DID BECAUSE THERE'S SOME ISSUES WITH THIS TRUCK. FIRST OF ALL, IT'S BEEN IN AN ACCIDENT, HIT IN THE LEFT FRONT, SO BAD THAT IT ACTUALLY PUSHED THE DRIVER'S SIDE WHEEL RIGHT BACK IN THE WHEEL WELL AND IT'S RUBBING ON THE INNER FENDER. WE'RE EVEN STILL MISSING A FEW PARTS. THERE'S NO BODY SIDE MOLDINGS ON THAT SIDE OF THE TRUCK. NOW SOMEONE DID KIND OF A COSMETIC REPAIR TO IT. THREW A HOOD ON IT, FENDER, MESSAGED THE BUMPER BACK INTO SHAPE, AND THEN PAINTED IT, BUT THE PAINT JOB IS NOT ALL THAT HOT. YOU HIT IT AT THE RIGHT ANGLE AND YOU CAN TELL THAT IT'S TWO COMPLETELY DIFFERENT COLORS. NOW ALL OF THAT IS NOT A BIG ISSUE TO US. THE PARTS THAT ARE BENT UNDERNEATH PUSHING THAT WHEEL BACK ARE ALL SUSPENSION COMPONENTS, AND WE'RE GONNA BE REPLACING THOSE WHEN WE PUT THE LIFT KIT ON. NOW THE RIG IS A HIGH MILEAGE RIG, ABOUT 130,000 MILES. ONCE AGAIN, NOT A HUGE ISSUE TO US BECAUSE WE'RE PROBABLY GONNA REBUILD MOST OF EVERYTHING UNDERNEATH THIS TRUCK, BUT THE REAL PROBLEM HERE FOR US IS UNDER THE HOOD. INSIDE HERE IS THE CLASSIC JEEP FOUR LITER STRAIGHT SIX. NOW WHENEVER WE HAVE A JEEP IN HERE WITH ONE OF THESE MOTORS, WE'RE ALWAYS TELLING YOU GUYS HOW GREAT THEY ARE, VERY TORQUEY, SUPER RELIABLE, JEEP'S USED THEM FOR YEARS, BUT THAT'S WHEN WE'RE BUILDING OUR ROCK CRAWLER, SOMETHING THAT'S A LITTLE BIT LIGHTER WEIGHT. WHEN YOU TAKE A GRAND CHEROKEE LIKE THIS, A HEAVY TRUCK ALREADY, ADD A BUNCH OF EXPEDITION GEAR AND A TRAILER OUT BACK, THAT MOTOR IS NOT GONNA CUT IT DRIVING DOWN THE HIGHWAY. THAT'S OKAY, WE'VE GOT A MOTOR SWAP PLANNED UNDERNEATH THIS TRUCK. WHAT MOTOR, I HAVEN'T REALLY EVEN DECIDED YET. WHEN YOU'RE BUILDING AN EXPEDITION RIG, ALL THE RULES CHANGED, ESPECIALLY WHEN IT COMES TO THE SIZE OF YOUR TIRES. NOW NORMALLY WHEN WE'RE BUILDING A RIG HERE AT XTREME, WE RUN WITH A PRETTY SERIOUS SET OF MEATS, LIKE A 37 INCH TALL TIRE. WE'LL RUN THAT ON A DAILY DRIVER OR MAYBE A TOW RIG. WHEN WE'RE BUILDING A CRAWLER WE STEP UP TO A 40, 42'S, 44, 46'S, OR EVEN MONSTER 54 INCH TALL TIRES. WE WANT TO GET THE AXLE UP AS HIGH AS WE CAN. IT GETS US MORE GROUND CLEARANCE, GETS US THROUGH THE TRAIL A LOT EASIER. BUT WITH AN EXPEDITION RIG THAT IS ALL DIFFERENT. YOU'RE ADDING A LOT OF EXTRA WEIGHT INTO THE CABIN OF THE RIG. THAT'S ABOVE THE VEHICLE'S CENTER OF GRAVITY. A REALLY TALL TIRE WILL GET THE TRUCK ALL TIPPY AND OFF CAMBER WHEN YOU'RE ON THE TRAIL AND MAKE IT UNSTABLE ON THE HIGHWAY. SO FOR OUR EXPEDITION RIG WE WENT WITH A MORE SENSIBLE TIRE SIZE CHOICE. THESE ARE MICKEY THOMPSON BAJA MTZ'S. THEY'RE A 285/70 R17. NOW THE 285 STANDS FOR THE CROSS SECTION OF THE TIRE, IT'S 285 MILLIMETERS ACROSS THE FACE. THE 70 IS WHAT'S CALLED THE ASPECT RATIO. IT'S THE HEIGHT OF THE SIDE WALL. THAT SIDE WALL HEIGHT IS 70 PERCENT OF THAT CROSS SECTION WIDTH. THE "R" MEANS IT'S A RADIAL CONSTRUCTED TIRE, WILL GIVE US EXCELLENT ROAD MANNERS WHEN WE'RE ON THE ASPHALT. AND THE 17 IS OBVIOUSLY THE SIZE OF RIM THAT YOU NEED TO MOUNT IT TO. NOW WE CHOSE THE BAJA MTZ BECAUSE WE'RE HAD VERY GOOD LUCK WITH THESE TIRES ON DUAL PURPOSE RIGS. THEY WORK GREAT ON THE HIGHWAY, WEAR WELL, THEY'RE NOT REAL LOUD, BUT WHEN YOU DROP OFF INTO THE DIRT THEY GET REALLY GOOD TRACTION. NOW WE ALSO CHOSE THIS BECAUSE OF THE LOAD RATING. YOU CAN CARRY OVER 3,000 POUNDS WITH ONE OF THESE TIRES, AND ON THE BACK OF OUR JEEP OBVIOUSLY THERE ARE TWO. THAT MEANS THAT WE CAN HOLD OVER 6,000 POUNDS OF WEIGHT IN OUR JEEP. NOW WE CHOSE THE WHEEL AS WELL. THIS IS A MICKEY THOMPSON SIGNATURE SERIES CLASSIC WHEEL. NOW IT'S THEIR CLASSIC STYLE WITH THE EIGHT HOLE BUT IT'S POWDER COATED THIS NICE BLACK FINISH. NOW THE MORE IMPORTANT THING IS IT'S A HEAVY DUTY ALUMINUM WHEEL. IT'S DESIGNED TO BE USED ON FULL SIZE TRUCKS. SO IT WILL MATCH WELL WITH THE LOAD RATING OF OUR TIRE AND BE ABLE TO CARRY ALL THE WEIGHT WE PUT IN OUR CHEROKEE.

(IAN)>> WE'RE BACK ON XTREME AND JUST STARTING TO TEAR INTO OUR JEEP GRAND CHEROKEE THAT WE'RE GONNA TURN INTO OUR FIRST EVER EXPEDITION RIG.

BOING!

WHEN YOU START MODIFYING A JEEP CHEROKEE, NO MATTER WHAT MODEL IT IS, AND YOU'RE LOOKING FOR PARTS, ONE NAME IS ALWAYS GONNA COME UP AND THAT IS RUSTY'S OFF ROAD FOR A GOOD REASON. THEY'VE BEEN SPECIALIZING IN JEEP CHEROKEES FOR DECADES. SO WE GAVE THEM A CALL, TOLD THEM ABOUT OUR EXPEDITION RIG, AND THEY SUGGESTED THAT WE UPGRADE THE SUSPENSION TO ONE OF THEIR LONG ARM SIX AND A HALF INCH KITS. UP FRONT IT HAS AN ADJUSTABLE TRACK BAR AND RADIUS ARMS TO REPLACE THE FACTORY SUSPENSION, WHICH IS VERY TYPICAL OF A RUSTY'S OFF ROAD KIT. IN THE MIDDLE IS A NEW CROSS MEMBER TO REPLACE THE FACTORY PIECE. NOW OUT BACK IT'S JUST A HEAVIER DUTIER VERSION OF THE JEEP'S FACTORY SUSPENSION. A SET OF LONGER, LOWER ARMS THAT'LL KEY IN OFF THE JEEP'S SUBFRAME AND ON THE TOP, THE CHEROKEE ACTUALLY HAS AN UPPER YLINK CONFIGURATION TO LOCATE THE AXLE. NOW RUSTY'S SHIPPED US A HEAVY DUTY VERSION THAT OBVIOUSLY IS FULLY ADJUSTABLE WITH HEIM JOINTS ON ALL THREE ENDS AND A HEAVY DUTY BRACKET THAT'LL MOUNT OFF THE TOP OF OUR AXLE HOUSING. NOW YOU MAY BE THINKING, SIX AND A HALF INCHES OF LIFT, THAT'S A LOT OF HEIGHT JUST FOR A 33 INCH TALL TIRE. AND ACTUALLY YOU'RE RIGHT, BUT WHAT WE'RE CONCERNED ABOUT HERE IS THE WEIGHT OF EVERYTHING THAT WE'RE GONNA ADD TO THIS TRUCK, BASICALLY PUSHING THIS LIFT DOWN A COUPLE OF INCHES. SO THE PLAN IS WE'LL INSTALL IT AT SIX AND A HALF, FINISH THE TRUCK COMPLETELY, HOOK THE TRAILER UP, LOAD ALL THE GEAR IN IT, AND CHECK IT THEN. IF WE WANT IT TO SIT A LITTLE BIT LOWER, ALL WE HAVE TO DO IS SWAP OUT THE SPRING. THE FIRST STEP IS TO INSTALL THE NEW CROSS MEMBER.

THEN ASSEMBLE THE RADIUS ARMS AND ADJUST THEM TO THE CORRECT LENGTH. BOLT THE FLEX END INTO THE POCKET ON THE CROSS MEMBER, LOWER THE FRONT AXLE, AND HOOK THE ARMS UP IN THE FACTORY MOUNTS. THERE WE GO! INSTALL THE SPRINGS, AND TEMPORARILY SUPPORT THE AXLE.

TEAR DOWN ON THE REAR IS THE SAME AS THE FRONT. PULL THE TIRES OFF, DISCONNECT THE SHOCKS, REMOVE THE DRIVESHAFT, LOWER THE REAR END DOWN TO PULL THE SPRINGS OUT, AND UNBOLT ALL THE CONTROL ARMS. THE DIFFERENCE HERE IS WE'RE GONNA SET THE ENTIRE REAR AXLE ASIDE TO DO SOME UPGRADES.

(IAN)>> WE ARE RIGHT IN THE MIDDLE OF THE SUSPENSION INSTALL ON OUR EXPEDITION WJ, BUT INSTEAD OF BOLTING EVERYTHING UP TO THE REAR AXLE, WE PULLED IT OUT OF THE TRUCK SO WE COULD UPGRADE IT HERE ON THESE AXLE STANDS. NOW WHEN YOU'RE TALKING ABOUT THE REAR END IN A JEEP GRAND, YOU REALLY HAVE A LOT TO DEAL WITH. YOU COULD EASILY SWAP THIS OUT TO A DANA 44 OR A DANA 60, BUT THEN YOU'VE GOT A LOT OF CUSTOM FAB TO DEAL WITH. YOU'VE GOT ALL THE BRACKETS FOR OUR SUSPENSION KIT, ABS SENSORS, AS WELL AS AN EMERGENCY BRAKE OUT AT THE WHEEL, NOT TO MENTION THIS YLINK MOUNT THAT'S CAST INTO THE CENTER SECTION OF THE HOUSING. SO IN A CASE LIKE OUR EXPEDITION RIG, IT'S BETTER JUST TO REBUILD WHAT WE HAVE, AND THAT IS A CCLIP DANA 35. NOW I KNOW WHAT YOU GUYS ARE THINKING, WE ALWAYS TELL YOU, IF YOU'VE GOT A DANA 35, THROW IT AWAY. DON'T EVEN THINK ABOUT PUTTING A PENNY INTO THIS AXLE. IT CANNOT HANDLE HARDCORE OFF ROADING. BUT YOU'VE GOT TO REMEMBER, THIS IS AN EXPEDITION RIG. WE'RE NOT TALKING ABOUT HARDCORE OFF ROADING. SO THIS AXLE, 33 INCH TALL TIRES, AND MILD WHEELING WILL BE FINE.

IN BOTH OUR FRONT AND REAR AXLE WE'RE GONNA INSTALL TRUE SELECTABLE LOCKERS. NOW THIS'LL GIVE US TRUE OPEN DIFFERENTIALS WHEN WE'RE DRIVING ON THE STREET. BUT WHEN WE DROP INTO THE DIRT, WANT A LITTLE BIT EXTRA TRACTION, WITH THE FLIP OF A SWITCH WE'LL BASICALLY HAVE A SPOOL FRONT OR REAR. NOW TO GET THAT SELECTABLE FEATURE WE NEED TO INSTALL AN ARB AIR LOCKER. NOW THIS COMPLETELY REPLACES THE FACTORY DIFFERENTIAL INSIDE OUR AXLE. AND WHILE WE'RE IN THERE, WE'RE GONNA UPGRADE THE GEARS AS WELL TO A SET OF 4.88'S FROM MOTIVE GEAR WITH ONE OF THEIR MASTER INSTALL KITS. NOW WHEN YOU DO UPGRADE TO AN ARB AIR LOCKER, YOU NEED TO ADD AN AIR SUPPLY SOURCE TO ACTIVATE THAT LOCKER. NOW NORMALLY WHEN WE PUT THESE IN LITTLE BUGGIES, YOU'LL SEE US INSTALL SMALL MICRO AIR COMPRESSORS BECAUSE THEY DON'T TAKE UP A LOT OF SPACE. BUT ON AN EXPEDITION RIG WE DON'T HAVE THAT PROBLEM. SO WE'RE GONNA STEP UP TO THE ARB HIGH OUTPUT ONBOARD AIR SUPPLY SYSTEM. THIS WILL GIVE US ENOUGH AIR TO RUN THE AIR LOCKERS WHEN WE NEED THEM, BUT BECAUSE IT HAS A LONGER DUTY CYCLE OR CAN JUST RUN A LOT LONGER, WE CAN USE IT FOR OTHER THINGS. WE CAN ADD AN AIR LINE LIKE THIS AND USE IT TO AIR UP OUR TIRES AFTER A DAY ON THE TRAIL, OR EVEN USING SOME AIR TOOLS AROUND THE CAMP. NOW WE'VE SHOWN YOU GUYS HOW TO SET UP COUNTLESS ARB'S BEFORE, AND THE DANA 35 IS NO DIFFERENT THAN ANY OF THEM. SIMPLY INSTALL THE NEW RING AND PINION, AND ONCE THE ARB AIR LOCKER IS SET UP TO THE FACTORY SPECS, CAREFULLY ROUTE THE COPPER FEED TUBE TO THE FITTING IN THE HOUSING. THEN YOU CAN DROP ON THE COVER AND THE AXLE'S READY TO GO IN THE TRUCK. THE REAR SUSPENSION USES A NEW FACTORY FRAME RAIL PIECE. AND WITH THE HOLES MARKED NINE AND THREEQUARTERS OF AN INCH BACK FROM THE FACTORY SPLIT SEAM, THE INNER FRAME RAIL IS DRILLED. THEN THE MOUNT IS BOLTED IN PLACE AND THE NEW LONG ARM CAN BE ATTACHED. THE RUSTY'S YLINK WILL BOLT UP TO THE JEEP IN THE FACTORY LOCATION. SO WITH OUR HEAVY DUTY YLINK BRACKET MOUNTED TO THE AXLE IN THE FACTORY LOCATIONS, WE'RE READY TO INSTALL OUR COMPLETELY REBUILT REAR END, AND THAT IS THE FIRST STEP INTO TURNING OUR WJ INTO AN EXPEDITION RIG. NEXT TIME WE'VE GOT IT BACK IN THE SHOP WE'LL GO AHEAD AND DEAL WITH SOME BODY PROTECTION BOTH FRONT AND REAR, AND THEN WE'LL START ADDING ALL THOSE THINGS THAT MAKE AN EXPEDITION RIG, EXPEDITIONY!
