(JEREMY)>> WELL WE'VE GOT OUR RAM BACK IN THE SHOP, AND NOT TOO LONG AGO WE DID A FEW OF THE BASIC UPGRADES LIKE YOU WOULD DO AT HOME. WE THREW ON A COLD AIR INTAKE, ADDED A TUNER. THEN WE STRAPPED IT DOWN TO THE DYNO AND MADE 451 HORSEPOWER AT THAT REAR WHEELS.

(LT)>> I GUESS THAT MEANS I'M GETTING MY HANDS DIRTY TODAY. WE GOT A HEAD START TEARING HER DOWN, AND OUR FIRST JOB IS TO REMOVE THE STOCK TURBO AND EXHAUST MANIFOLD. TO PROVIDE SOME MORE AIR FLOW FOR OUR RAM AND BOOST THE POWER WE'RE GONNA BE DOING WHAT'S CALLED A SECOND GEN SWAP. WHAT THIS MEANS IS WE'RE MOVING THE PLACEMENT OF THE TURBO FROM THE LOWER REAR OF THE ENGINE TO THE CENTER USING AN EXHAUST MANIFOLD DESIGNED AROUND SECOND GEN DODGE RAM TRUCKS FROM '94 TO '02. THERE ARE A FEW BENEFITS TO DOING THIS, AND THE MAIN ONE IS BEING ABLE TO USE A DIVIDED EXHAUST MANIFOLD TO BETTER CAPTURE THE EXHAUST PULSES FROM THE ENGINE, WHICH REDUCES SPOOL UP TIME AND ALLOWS US TO FIT A LARGER AND MORE DURABLE S-400 FRAME TURBO.

THIS IS A FLEECE PERFORMANCE SECOND GEN SWAP KIT, AND IT'S ACTUALLY ONE OF THE MORE COMPLETE KITS THAT YOU CAN BUY OUT THERE. AND WHAT SETS IT APART IS ALL THE FITTINGS AND PLUMBING THAT COME WITH IT. THAT WAY YOU DON'T HAVE TO LOSE TIME RUNNING BACK AND FORTH TO THE PARTS STORE. NOW OF COURSE IT COMES WITH A TURBO OIL FEED AND DRAIN LINE, BUT IT ALSO COMES WITH COOLANT FITTINGS, AND WHAT REALLY SETS IT APART ARE THE NEW A/C LINES THAT KEEP EVERYTHING OUT OF THE WAY OF THE MANIFOLD. SPEAKING OF WHICH, THIS KIT IS BASED AROUND A STEED SPEED TFOUR DIVIDE FLANGE EXHAUST MANIFOLD, AND CONNECTED TO IT WILL BE A FLEECE BORG WARNER S-467 TURBO. NOW THIS PARTICULAR UNIT WILL SUPPORT JUST SHY OF 800 HORSEPOWER AT THE WHEELS, BUT IF YOU REALLY WANT TO GET CRAZY WITH YOUR CUMMINS THIS KIT WILL WORK WITH ANY S-400 STYLE CHARGER AS LONG AS IT HAS A FIVE INCH INTAKE AND A TFOUR FLANGE. YOU'LL ALSO GET A CHARGE AIR COOLER TUBE AND A FIVE INCH AIR INTAKE WITH THE PROVISIONS FOR YOUR MASS AIR FLOW AND TEMPERATURE SENSORS. YOU GET A FOUR INCH STAINLESS STEEL EXHAUST DOWN PIPE, AND SINCE THE CHARGER SITS UP SO HIGH, CLOSE TO THAT COOLANT EXPANSION TANK, WE CHOSE TO UPGRADE TO THE FLEECE FABRICATED EXPANSION TANK, AND WE GOT EVERYTHING POWDER COATED IN ILLUSION CHERRY TO MATCH THE THEME WE HAVE GOING ON WITH THE REST OF THE TRUCK. OUR INSTALLATION STARTS BY DOING A LITTLE BIT OF PLUMBING. SINCE THE NEW TURBO ISN'T WATER COOLED THERE ARE A FEW PORTS WHICH HAVE TO BE BLOCKED OFF. THE CYLINDER HEAD GETS AN NPT PLUG AND THE BLOCK GETS AN 18 MILLIMETER ORING FITTING. NEXT WE'RE GONNA REMOVE THE STOCK A/C LINES TO MAKE ROOM FOR THE NEW POSITION OF THE TURBO, AND OF COURSE WE HAD THE SYSTEM PROPERLY EVACUATED BEFORE WE STARTED. THE COOLANT STAND PIPE IS NOW REMOVED FROM THE WATER PUMP, AND GETS REPLACED WITH THE PROVIDED AN ADAPTER AND BOLTED IN PLACE. NOW WE'LL REMOVE THE PASSENGER SIDE BATTERY FROM THE TRUCK AND LOOSEN THE TRAY TO GAIN ACCESS TO THE COOLANT TANK. THE STOCK PLASTIC TANK CAN BE REUSED, BUT IT SITS REALLY CLOSE TO THE HOT TURBINE HOUSING. SO WE CHOSE TO UPGRADE AND AVOID A POTENTIAL FUTURE PROBLEM. WITH THE BATTERY BOX ON THE BENCH, WE HAVE TO GRIND DOWN THESE TWO BOSSES FLUSH WITH THE SURFACE. THIS WILL ALLOW THE MOUNT TABS ON THE FLEECE TANK TO ENGAGE, AND A SINGLE BOLT SECURES EVERYTHING IN AN EXISTING HOLE. NOW WE'LL INSTALL THE A/C FITTINGS ONTO THE FIREWALL, REMOVE THE STUDS, AND INSTALL FITTING ADAPTERS ONTO THE CONDENSER, AND DO THE SAME THING ON THE COMPRESSOR. THEN THE NEW LINES CAN BE ROUTED KEEPING THE HOSES FAR AWAY FROM ANY SOURCES OF HEAT. THE NEW HEATER HOSE ATTACHES TO THE BLOCK ADAPTER, AND THE OTHER END ONTO THE HEATER CORE. THE STOCK TURBO DRAIN LINE IS REMOVED FROM THE BLOCK, AND WITH A NEW ADAPTER LUBED UP, THE DRAIN LINE SLIDES RIGHT INTO THE ORIGINAL HOLE. FINALLY THE TURBO FEED FITTING GETS SWAPPED TO THE AN ADAPTER, THE BATTERY TRAY AND COOLANT TANK SLIDES BACK INTO PLACE, AND THE NEW LINES ARE PROTECTED FROM HEAT WITH THE PROVIDED INSULATION.

(LT)>> ALL THE PLUMBING'S BEEN TAKEN CARE OF TO MAKE ROOM FOR THIS BIG S-467 TURBO UNDERNEATH THE HOOD OF THE RAM. REMEMBER WE'RE DOING FLEECE PERFORMANCE SECOND GEN SWAP, AND THAT ALL HAS TO DO WITH THE EXHAUST MANIFOLD AND PLACEMENT OF THE TURBO. ON ALL CUMMINS POWERED TRUCKS 2003 AND ONWARD THE TURBO IS MOUNTED ON THE BACK BETWEEN NUMBER FOUR AND FIVE CYLINDERS, AND THIS IS A VERY RESTRICTIVE DESIGN, ESPECIALLY WHEN YOU HAVE BOLT ACCESS FOR THE NUMBER FIVE LOWER BOLT. SO WE'RE SWAPPING TO A MANIFOLD THAT WAS FOUND ON '93 TO '02 STYLE TRUCKS WHERE THE TURBO IS MOUNTED IN THE CENTER OF THE ENGINE. NOW THIS DESIGN OF MANIFOLD HAS A MUCH SMOOTHER SWEEPING TRANSITION TO ALLOW FOR BETTER EXHAUST PULSES INTO THE TURBO CHARGER. PLUS THIS AFTERMARKET MANIFOLD HAS A DIVIDED INLET FOR THE TURBINE, AND ALL TOGETHER THAT'S GONNA LEAD TO QUICKER SPOOLING OF THE TURBO, LOWER EXHAUST GAS TEMPERATURES, AND OF COURSE EVERYBODY'S FAVORITE, MORE POWER!

YOU CAN REUSE YOUR OLD HARDWARE, BUT TO DRESS THINGS UP A LITTLE BIT AND GIVE A LITTLE MORE CLAMPING POWER WE'RE USING SOME ARP POLISHED 12 POINT FASTENERS TO HOLD THE MANIFOLD TO THE CYLINDER HEAD. WITH ALL THE BOLTS IN PLACE, WE'LL TORQUE THEM TO 35 FOOT POUNDS WORKING FROM THE CENTER OUTWARD.

I'VE GOT THE EXHAUST MANIFOLD TORQUE INTO PLACE. SO THE NEXT STEP IS THE TURBO. NOW THESE S-400'S ARE FAIRLY HEAVY AND AWKWARD, AND I DON'T WANT TO SCRATCH THE NEW POWDER COAT. SO WE'RE ACTUALLY GONNA INSTALL IT IN THREE SEPARATE PIECES. ALL IT TAKES IS REMOVING A LARGE VBAND CLAMP AND THE COMPRESSOR COVER CAN LIFT AWAY, AND IT'S THE SAME FOR THE TURBINE HOUSING. AND WE CAN REMOVE THE CARTRIDGE AND SET IT ASIDE. WE'LL PLACE A NEW GASKET ONTO THE MANIFOLD, AND THE TURBINE HOUSING SLIDES OVER THE STUDS ONTO THE TFOUR FLANGE, AND A FEW NUTS HOLD IT IN PLACE. IF YOU'VE EVER DONE A TURBO JOB BEFORE, YOU KNOW HOW HARD THIS BOLT IS TO GET TO, BUT WITH THE CARTRIDGE OUT IT'S SUPER EASY.

INSTEAD OF THE TYPICAL PAPER GASKET FLEECE PROVIDES A LEAK PROOF ORING FITTING FOR THE TURBO DRAIN, AND AN NPT TWO AN ELBOW SCREWS IN THE OIL FEED. SO WE'RE READY TO INSTALL THE CARTRIDGE, AND AS ALWAYS YOU WANT THE OIL FEED ON TOP, THE DRAIN ON THE BOTTOM WITH THEM AS CLOSE TO VERTICAL AS POSSIBLE. NOW THE TURBINE AND COMPRESSOR WHEEL ON A TURBO CHARGER ARE FAIRLY DELICATE, AND THEY'RE EASY TO DAMAGE, AND IF YOU INSTALL THIS CROOKED YOU COULD CAUSE IT TO BIND UP AND YOU'D DAMAGE THE TURBO BEFORE YOU EVEN START THE TRUCK. SO HERE'S HOW TO INSTALL THEM WITHOUT CAUSING ANY DAMAGE. BASICALLY WHAT I LIKE TO DO IS JUST SLOWLY AND GENTLY TURN THE COMPRESSOR WHEEL BACK AND FORTH AS YOU SLIDE THE CARTRIDGE INTO THE TURBINE HOUSING. NOW WHEN IT SEATS IT SPINS FREELY. SO WE KNOW THAT IT'S NOT BOUND UP. THEN WE'LL CONNECT THE VBAND AND WE'RE GOOD TO GO. THE DASH 10 OIL DRAIN LINE CAN NOW BE ATTACHED UNDERNEATH THE TURBO, AND THE INSULATED OIL FEED LINE IS INSTALLED. THE POWDER COATED COMPRESSOR COVER SLIDES OVER THE 67 MILLIMETER WHEEL, AND A LARGE VBAND HOLDS IT IN PLACE. THE ILLUSION CHERRY PASSENGER SIDE CHARGE PIPE SLIDES IN, AND IT ALSO CLAMPS INTO PLACE WITH A VBAND. THE FOUR INCH STAINLESS DOWN PIPE SLIDES UP FROM UNDERNEATH THE TRUCK AND CONNECTS TO THE TURBINE DISCHARGE WITH YET ANOTHER VBAND CLAMP, MAKING FOR QUICK REMOVAL WHEN WE EVER NEED TO SERVICE ANYTHING. UP FRONT THE ELBOW FOR THE AIR INTAKE SLIDES ONTO THE COMPRESSOR COVER. WE'LL FOLLOW THAT UP WITH THE INTAKE TUBE AND FILTER, FINISHING UP THE SECOND GEN SWAP.

(LT)>> WITH THE SECOND GEN TURBO SWAP COMPLETE ON OUR RAM, THE NEXT THING THAT WE NEED TO DO TO GET THIS TRUCK BACK IN ACTION IS TO INSTALL AN EXHAUST SYSTEM. BECAUSE OF THE NATURE OF THE BUILD WE'RE DOING HERE, THIS TRUCK IS NO LONGER GONNA SPEND ANY TIME ON THE HIGHWAY. IT'S GONNA LIVE AT THE RACE TRACK FROM NOW ON, BUT THAT ACTUALLY OPENS UP SOME OPTIONS AS FAR AS WHICH EXHAUST SYSTEM THAT WE CAN RUN. WE ALSO HAVE A 750 HORSEPOWER GOAL AT THE REAR WHEELS, AND THAT'S GONNA REQUIRE A PREFREE FLOWING EXHAUST TO SUPPORT IT. NOW THERE ARE A LOT OF FOUR INCH KITS OUT THERE, BUT WE'D BE KINDA RIGHT UP AT THE LIMIT AS FAR AS WHAT THEY WILL SUPPORT. SO WE JUST DECIDED TO STEP UP TO FIVE. THIS IS AN AFE LARGE BORE HD EXHAUST SYSTEM. IT'S MADE FROM 409 STAINLESS STEEL, SO YOU KNOW IT'LL LAST A LIFETIME. NOW IT HAS A 24 INCH LONG MUFFLER THAT'LL HELP KEEP THE EXHAUST NOISE TO A RESPECTABLE LEVEL. PLUS IT'LL CANCEL OUT SOME OF THAT HIGHER PITCH NOISE YOU GET FROM A CUMMINS TURBO. ALSO THIS THING WILL PLUG RIGHT INTO ALL THE FACTORY HANGER POINTS. SO YOU KNOW IT'S A SNAP TO INSTALL, AND IT COMES WITH A GOOD LOOKING EXHAUST TIP.

WE'RE GONNA START AT THE BACK AND WORK OUR WAY AS FAR FORWARD AS POSSIBLE WITH THE AFE KIT. EVERYTHING QUICKLY ATTACHES USING THE FACTORY HANGERS, AND TUCKS UP NICELY IN THE FRAME GIVING PLENTY OF CLEARANCE AROUND ANY MOVING PARTS. NOW WE'LL CLAMP THE JOINTS, AND TACK WELD EACH SEAM SO WE CAN REMOVED TWO HALVES OF THE SYSTEM HOLDING THEIR POSITIONS PERFECTLY. WHEN IT COMES TIME TO FINISH WELDING AN EXHAUST, ESPECIALLY A STAINLESS ONE, MOST OF THE TIME YOU'LL SEE ME REACH FOR A TIG WELDER. I LIKE HOW CLEAN AND SMALL OF A BEAD IT CAN MAKE, AND WHEN YOU PUT A GAS LENS ON THERE YOU CAN GET SOME REALLY COOL COLORS OUT OF THE MATERIAL. BUT I WILL ADMIT, TIG WELDING IS A TIME CONSUMING PROCESS AND WE UNDERSTAND THAT MOST OF YOU GUYS AT HOME PROBABLY DON'T HAVE A TIG MACHINE JUST KICKING AROUND. SO TODAY WE'RE GONNA DO SOMETHING JUST A LITTLE BIT DIFFERENT, AND IT GIVES US A CHANCE TO SHOW YOU SOME NEW EQUIPMENT WE JUST GOT IN. THIS IS A FORNEY 242 DUAL MIG MACHINE. NOW IT'S A MIG WELDER WITH 240 AMPS OF POWER BUT IT HAS A SECOND PORT ALLOWING YOU TO ATTACH A SPOOL GUN AND QUICKLY SWITCH BACK AND FORTH BETWEEN WELDING ALUMINUM AND WELDING STEEL. NOW HERE'S A QUICK BREAK DOWN OF THE SPECS. 240 AMPS OF POWER MEANS YOU CAN WELD UP TO THREEEIGHTHS INCH THICK MATERIAL ON A SINGLE PASS, BUT YOU CAN ALSO DIAL IT BACK AND WELD AS THIN AS 24 GAUGE. THIS MACHINE TAKES WIRE ANYWHERE BETWEEN ZERO-23 AND ZERO-45, BASICALLY MAKING IT A GREAT ALL AROUND MULTIPURPOSE MACHINE TO HAVE IN YOUR SHOP. NOW IT ALSO HAS A 15 FOOT WELDING LEAD AND A 15 FOOT POWER CORD, MEANING YOU CAN PLUG THIS THING INTO THE WALL AND REACH JUST ABOUT ANYWHERE IN THE SHOP.

ONE NEAT FEATURE ON THE FORNEY 242 DUAL MIG IS THE BUILT IN SPOT WELD TIMER. WITH THE DIAL SET TO THE DESIRED TIME YOU CAN MAKE REPEATED SPOT WELDS EXACTLY THE SAME SIZE, WHICH IS HANDY FOR MOCK UP WORK OR SHEET METAL REPAIR. TO INSTALL THE SPOOL GUN FOR ALUMINUM FABRICATION SIMPLY LINE UP THE PINS ON THE EURO STYLE CONNECTOR AND TWIST THE COLLAR TO LOCK IT IN PLACE, AND ATTACH THE WIRE SPEED CONTROL AND FLIP THE MODE SWITCH. THE WIRE LOADS UP JUST LIKE A NORMAL MIG MACHINE. BY THREADING THE WIRE THROUGH THE DRIVE, FEEDING SOME EXTRA THROUGH, ATTACHING THE CONTACT TIP AND SHIELD, AND THEN THE SPOOL GUN CAN BE CLOSED UP. FROM THERE YOU CAN LAY DOWN A WELD BEAD JUST LIKE YOU WOULD WITH MILD STEEL, AND WITHOUT THE COMPLEXITY OF AC TIG WELDING.

WITH JUST A LITTLE BIT OF PRACTICE YOU CAN LAY DOWN A REALLY CLEAN LOOKING BEAD ON ALUMINUM USING THE SPOOL GUN ON THE DUAL 242 MIG. IT'S ACTUALLY A REALLY GOOD MULTIPURPOSE MACHINE TO HAVE AROUND YOUR SHOP CAUSE YOU CAN WELD ALUMINUM, YOU CAN WELD STAINLESS STEEL, SINCE I'VE GOT 308 WIRE LOADED UP IN THE MACHINE NOW, BUT YOU CAN ALSO LOAD UP A FLUX CORE WIRE IF YOU DON'T WANT TO RUN A SHIELDING GAS. NOW ALL I HAVE LEFT TO DO IS SWITCH IT BACK TO MIG AND I CAN BURN IN THE REST OF THE EXHAUST.

TODAY WE'RE GONNA TALK A LITTLE BIT ABOUT CUTTING AND BUFFING YOUR CLEAR AFTER A FRESH PAINT JOB. NOW MOST OF THE TIME WHEN YOU PULL A RIDE OUT OF THE BOOTH LIKE THIS PEOPLE WILL LOOK AT THE PAINT AND THINK IT'S PERFECT. THEY WON'T EVEN WANT YOU TO CUT AND BUFF IT. SO TODAY WHAT WE'RE GONNA DO IS MARK OFF A SMALL SECTION. WE'RE GONNA LEVEL OUT THIS CLEAR, BUFF IT. I'M GONNA SHOW YOU THE DIFFERENCE IT CAN MAKE. THE FIRST THING I'M GOING TO DO IS MARK OFF A SMALL SPOT WITH THREE QUARTER INCH TAPE SO WE CAN SEE A BEFORE AND AFTER. ALL RIGHT, HERE'S EVERYTHING WE NEED TO DO THIS. NOW WE'LL GET STARTED WITH A BILLET BLOCK. NOW I REALLY LIKE THESE BECAUSE IT WON'T LIE TO YOU. THERE'S NO FLEX IN THIS. SO YOU'LL CUT THE CLEAR LEVEL AND YOU'LL DO IT IN A HURRY. THEN WE HAVE A RUBBER BLOCK FOR THE LATER STEPS. 800, 1,200, 1,500 GRIT PAPER, A WATER BOTTLE, AND A SQUEEGEE, AND WE'LL GET START WITH 800 GRIT PAPER. NOW WE CAN START BY SPRAYING WATER ON THE SECTION WE ARE GOING TO SAND, AND WHEN USING A BILLET BLOCK AND THIS AGGRESSIVE OF A GRIT SAND PAPER YOU WANT TO TAKE IT EASY. DON'T GET CARRIED AWAY. AND JUST LIKE WHEN WE DO BODY WORK, WE WANT TO GO IN AN "X" PATTERN. THIS WILL CUT THE CLEAR DOWN EVEN. ALL RIGHT, NOW WHEN YOU'RE USING A BILLET BLOCK ALL YOU WANT TO DO HERE IS LEVEL OUT THE CLEAR. YOU DON'T WANT TO TAKE IT TOO FAR BECAUSE THIS IS REALLY AGGRESSIVE. IF YOU WERE TO BURN THROUGH THE CLEAR THEN YOU'RE STUCK REPAINTING THIS THING. SO WHAT WE'RE GONNA DO NOW IS SWAP OVER TO A RUBBER BLOCK AND 1,200 GRIT PAPER. IT'S GONNA HELP US REMOVED SOME OF THOSE NASTY 800 GRIT SCRATCHES, AND FOR THE 1,200 GRIT PAPER WE'LL USE THE SAME SANDING TECHNIQUE AS BEFORE, AND ONE FINAL STEP WITH 1,500 GRIT PAPER. ALL RIGHT, NOW THAT THE HARD PART'S DONE WE CAN START WORKING ON BRINGING SOME OF THAT SHINE BACK. NOW TO DO THAT I'LL BE USING A DUAL ACTION BUFFER. NOW WE CAN GET STARTED WITH A RED PAD AND A LITTLE CUTTING COMPOUND. I'LL START BY APPLYING A FEW DROPS OF COMPOUND TO THE PAD. THEN SLOWLY WORK IT ONTO THE PANEL. THEN I'LL SET MY RPM TO AROUND 4,000 AND LET HER RIP.

NOW I CAN SWAP TO THE YELLOW PAD AND THE "X" COMPOUND, AND CUT THE RPM DOWN TO AROUND 2,000. THIS WILL REMOVE ANY SWIRLS OR FINE SCRATCHES THAT MAY BE LEFT BEHIND. YOU SEE HERE'S WHERE OUR TAPE LINE WAS, AND YOU CAN SEE ON THE LEFT SIDE HOW IT'S WAVY. THE RIGHT SIDE IS SMOOTHED OUT. AND THERE YOU HAVE IT. WITH A LITTLE BIT OF KNOW HOW, SOME ELBOW GREASE, AND SOME GOOD PRODUCTS YOU CAN GET THAT SHOW QUALITY FINISH.
