(IAN)>> THE CHASSIS FOR OUR TWO CAR GARAGE CRAWLER IS BACK FROM POWDER COAT AND LOOKING GREAT. AND I'VE GOT TO SAY WE'VE MADE PRETTY HEAD WAY ON THIS

RIG CONSIDERING WE'RE ONLY WORKING IN THIS SMALL TWO CAR GARAGE SPACE WITH ONLY A GRINDER AND A WELDER AS OUR SPECIAL TOOLS. NOW WE'VE SHOWN YOU GUYS, YOU DON'T NEED A BUNCH OF

FANCY EQUIPMENT TO BUILD A FULL ON THROW DOWN TUBE BUGGY, BUT IT DOES TAKE A LITTLE BIT OF PLANNING. IT STARTED WITH THE CHASSIS. WE CHOSE AN IBEX FOUR SEATER FROM GOAT BUILT, A BUGGY SPECIFICALLY DESIGNED TO BE ASSEMBLED WITH LIMITED FAB TOOLS. NOW WHEN WORKING IN A SMALL GARAGE, BUDGET IS ALWAYS AN ISSUE.

SO WE GRABBED OUT DRIVETRAIN FROM OUR LOCAL AUTO RECYCLER, FIVE POINT THREE VEIGHT, TURBO 400, AND NP 205. CLEANED UP AND PAINTED THE ENGINE, REBUILT THE TRANSMISSION, AND PREPPED THE CASE FOR THE OFF ROAD DESIGNS MAGNUM BOX. THE AXLES WERE ALL JUNKYARD FINDS AS WELL. A 14 BOLT REAR WAS CUT UP AND THE OUTERS FROM A DONOR DANA 50 WERE ADDED TO BUILD A CUSTOM HYBRID AXLE. BUT BEFORE WE ROLL OUR CHASSIS BACK INTO OUR SMALL TWO CAR GARAGE AND START REASSEMBLING IT, WE HAVE TO DEAL WITH THE INTERNALS ON BOTH OF OUR AXLES. NOW IF YOU REMEMBER, IT'S 14 BOLTS BOTH FRONT AND REAR, AND WE'VE SHOWN YOU A LOT OF THIS STUFF BEFORE, SWAPPING A SET OF 488 GEARS AND YUKON ZIP LOCKERS USING THEIR MASTER OVERHAUL KITS. NOW UP FRONT IT'S A LITTLE BIT DIFFERENT BECAUSE WE HAVE THAT HYBRID AXLE, 14 BOLT CENTER AND DANA 50 OUTERS. NOW WE ALREADY HAD A SET OF CUSTOM AXLE SHAFTS CUT FROM HUDLOW AXLE TO SPLINE INTO THAT 14 BOLT CARRIER WITH THE 30 SPLINE AXLE COUNT. NOW OUT AT THE WHEEL WE'RE GONNA USE A COMBINATION OF JUNKYARD AND NEW PARTS. THE UNIT BEARING THAT CAME ON OUR AXLE FROM THE JUNKYARD WAS STILL IN GOOD SHAPE.

SO WE JUST CLEANED IT UP AND WE'RE GONNA REUSE IT. WE DID PICK UP A FACTORY REPLACEMENT HEAVY DUTY OUTER SHAFT, AND TO CONNECT IT TO THE INNER WE'RE GONNA BE USING A SET OF YUKON SUPER JOINTS. NOW THESE ARE 100 PERCENT CHROMOLY JOINTS MADE OUT

OF ONE PIECE OF STEEL. AND INSTEAD OF USING NEEDLE BEARINGS ON THE CUFFS, IT'S A METAL ON METAL CONNECTION THAT JUST HELPS ELIMINATE A COMMON FAILURE POINT IN FRONT AXLES. NOW FROM THE FACTORY THE DANA 50 HAD SELECTABLE HUBS, BUT YOU DON'T WANT THAT ON A TUBE BUGGY. SO WE'RE GONNA USE A SET OF YUKON HARDCORE DRIVE FLANGE KITS. THEY'LL SIMPLY SLIDE INTO THE UNIT BEARING WHERE THE HUB DID AND GIVE US 100 PERCENT ENGAGEMENT BETWEEN THE AXLE AND THE WHEEL ALL THE TIME. THE DANA 50 OUTER NEEDS TO BE MODIFIED SLIGHTLY FOR THE YUKON SUPER JOINT TO WORK.

A SMALL LIP IS GROUND OFF THE INSIDE OF THE EAR FOR THE FULL CIRCLE SNAP TO SEAT PROPERLY. THEN THE CHROMOLY CROSS IS INSTALLED, THE UJOINT CAPS ARE LUBRICATED, AND THE JOINT IS ASSEMBLED.

THE CARRIER IS SPLIT AND THE LOCKER INSTALLED, FOLLOWED BY THE NEW RING GEAR.

ONCE EVERYTHING IS BACK INTO THE HOUSING, THE ADJUSTMENTS ARE MADE TO OBTAIN THE PERFECT BACKLASH.

NOW THOSE OF YOU WITH A KEEN EYE HAVE PROBABLY ALREADY NOTICED A PROBLEM WITH OUR STEERING SETUP. IF YOU REMEMBER, THIS TRUSS FOR OUR FRONT AXLE IS ORIGINALLY DESIGNED TO FIT A DANA 60 WITH HIGH STEER. THAT'S WHY THE RAM IS MOUNTED ABOVE THE AXLE CENTER LINE. THE PROBLEM IS OUR DANA 50 DONOR DOESN'T HAVE HIGH STEER AND THEY HAVE A VERY LOW MOUNTED TIE ROD. THAT MEANS WE'D END UP WITH A TIE ROD COMING OUT OF A

RAM AT A VERY STEEP ANGLE, WHICH IS NOT IDEAL AND IT COULD POSSIBLY CONTACT OUR TRUSS WHEN THE WHEELS ARE AT FULL LOCK. NOW THE GUYS AT WEBER FABRICATION HAVE NOTICED THAT A LOT MORE PEOPLE ARE USING THE DANA 50 IN THEIR PROJECTS. SO NOW THEY OFFER A SERVICE TO ADD HIGH STEER TO THE KNUCKLES. THEY TAKE A FACTORY KNUCKLE AND MACHINE IT TO FIT THEIR PROPRIETARY HIGH STEER ARM. IT'S A SIX BOLT DESIGN AND SANDWICHES AROUND THE FACTORY CALIPER MOUNT TO GIVE IT EXTRA STRENGTH. NOW I'M SURE SOME OF YOU GUYS ARE WONDERING, COME ON, THIS WAS A BUDGET AXLE BUILD AND NOW YOU'RE ADDING CUSTOM KNUCKLES. WELL THIS ISN'T A CUSTOM KNUCKLE, AND IF YOU WANT TO

SAVE A LITTLE BIT OF MONEY YOU CAN EVEN JUST SHIP YOUR KNUCKLES TO THEM. THEY'LL PERFORM THE MACHINE WORK AND ADD THE HIGH STEER ARM FOR A MINIMAL CHARGE. NOW IT KEEPS THIS ENTIRE FRONT AXLE ASSEMBLY STILL VERY BUDGET FRIENDLY. IT'S A GOOD IDEA TO INSTALL NEW BALL JOINTS INTO THE KNUCKLES BEFORE BOLTING THEM UP TO THE AXLE. AND ONCE THEY'RE PRESSED INTO PLACE, THE KNUCKLE IS INSTALLED FOLLOWED BY THE FRONT AXLE SHAFT ASSEMBLY, THE UNIT BEARING, AND FINALLY THE DRIVE SLUG.

THE FACTORY CAGE OUT. SO ALL WE'VE GOT TO DO NOW IS WE'LL JUST ASSEMBLE IT, GET IT ALL WELDED IN, AND THEN YOU'LL BE SAFE TO STEP UP THE TIRE SIZE AND HARDCORE WHEEL IN YOUR FUTURE.

THE FIRST STEP IS TO INSTALL THE BPILLAR FLOOR CAGE PLATES. JEEP TUBS ARE NOTORIOUS FOR TWISTING WHILE DRIVING. SOMETIMES YOU NEED TO MASSAGE THEM INTO PLACE.

ONCE LINED UP WE'RE READY TO START DROPPING IN SOME TUBE. WE START WITH THIS MAIN HOOP. SO IT'LL BE THIS BAR, AND THEN THE OTHER BAR, JUST REST IT UP AGAINST THE TUB. WE'LL SET IT RIGHT ABOUT AT 90. I'M JUST GONNA TACK IT ALL IN FOR NOW, AND THEN WE CAN MOVE IT AROUND IF WE HAVE TO LATER. IT'S IMPORTANT TO FOLLOW THE INSTRUCTIONS ON THE FIRST FEW TUBES GOING IN.

THE ALIGNMENT OF THE REST OF THE NOTCH JOINTS IS CRITICAL FOR THIS INITIAL SETUP. I'M TACKING IT HERE SO WE CAN STILL MOVE THIS ONE BACK CAUSE THIS HAS TO BE PERFECTLY STRAIGHT ALL THE WAY UP AND DOWN. AND IF I WELD IT BACK THERE WE'RE GONNA BE FIGHTING THE TWIST.

SHOULD JUST SADDLE RIGHT ON TOP OF IT. WHAT WE WANT IS WE WANT THESE TUBES TO BE LINED UP PERFECT WITH EACH OTHER. SO WE'RE GONNA GRIND THE INSIDE EDGE OF THIS POINT AND PART OF THE NOTCH.

THAT WAY WE CAN SLIDE THIS BAR BACK A LITTLE BIT AND THEN THEY'LL LINE UP PERFECTLY, CAUSE THE WHOLE

POINT OF THAT SLUG IS THAT EVERYTHING LINES UP PERFECTLY AND THEN IT CARRIES ACROSS THAT SAME JOINT. THEN THE REST OF THE TUBE WE'LL JUST DROP INTO PLACE. THE BEAUTY OF A PREBENT, PRENOTCHED CAGE IS YOU CAN

TELL EVERYTHING IS FITTING CORRECTLY BY INSPECTING THE JOINTS. IF THEY'RE TIGHT, YOU'RE READY TO WELD. ALRIGHT JOHN, THERE'S ONE BAR THAT WE DIDN'T PUT IN YOUR CAGE YET, AND THAT IS YOUR BELT BAR, WHICH IS GONNA RUN RIGHT ACROSS HERE. WE CAN'T PUT THAT IN UNTIL YOUR SEATS ARE IN CAUSE THAT SETS THE POSITION FOR YOUR HARNESSES. ALRIGHT, NOW WE DON'T WANT TO RUN THESE STOCK SEATS. (IAN)>> NOW THIS TRULY IS ONE OF THE MOST SATISFYING PARTS ABOUT BUILDING A TUBE BUGGY. ALL THE FAB WORK IS DONE AND THE MAJORITY OF THE MECHANICAL WORK IS FINISHED UP. ALL THAT'S LEFT TO DO IS BOLT IT ALL BACK TOGETHER. NOW WE'RE GONNA START AT THE FRONT, WORK OUR WAY TO THE BACK, AND NOT STOP UNTIL WE HAVE A COMPLETED BUGGY. THE LED LIGHT BAR IS MOUNTED TO THE TABS THAT WERE INSTALLED BEFORE THE CHASSIS WAS COATED. OUR WARN VR 8,000 WINCH IS IDEAL FOR THIS BUGGY.

LIGHTWEIGHT WINCH ROPE WILL HELP SHAVE A FEW POUNDS OFF THE FRONT END, BUT THE EXTERNAL SOLENOID PACK AND LOW PROFILE DESIGN WILL NOT IMPEDE AIR FLOW OVER THE FRONT OF OUR RIG. OUR ORI AIR STRUTS ARE INSTALLED INTO THE TABS ON THE CHASSIS, AND THE MOUNTED ONTO THE AXLE. OUR SUSPENSION LINKS ARE FROM GRANITE MOTORSPORTS. SOLID 7075 ALUMINUM LINKS WITH WRENCH FLATS MACHINED INTO EITHER END. WITH MASSIVE TWO AND A QUARTER INCH LOWER AND INCH AND THREE QUARTER UPPER ARMS CAN HANDLE ALL THE ABUSE WE THROW AT THEM ON THE TRAIL, THANKS TO THE DEFLECTIVE PROPERTIES OF THE 7075 ALUMINUM. OUR TURBO 400 IS BOLTED UP TO THE BACK OF OUR FIVE POINT THREE LITER VEIGHT, AND THEN AS A PACKAGE IT'S

LOWERED INTO THE BUGGY FROM THE TOP. TO KEEP OUR TURBO 400 COOL WE'RE GONNA USE THIS HEAVY

DUTY DOUBLE PASS TRANS COOLER THAT WE GOT FROM

SUMMIT RACING. NOW IT HAS THIS INTEGRATED ELECTRIC FAN ON IT, WHICH MEANS WE CAN EASILY MOUNT IT ON THE BOTTOM OF THE FLOOR

RIGHT ABOVE THE SKID PLATE AND IT WILL MOVE ENOUGH AIR ACROSS IT TO KEEP THE TRANSMISSION COOL. NOW THE NICE THING ABOUT MOUNTING THE COOLER CLOSE TO THE TRANSMISSION CASE IS WE DON'T NEED TO RUN A WHOLE BUNCH OF COOLER LINE. NOW BECAUSE OF THAT WE'RE GONNA TAKE ADVANTAGE OF THIS COOL NEW PRODUCT FROM JIFFY TITE. NOW THIS IS A COMPLETE TRANSMISSION COOLER PLUMBING KIT. IT COMES WITH THESE PRECRIMPED LINES THAT WILL

SCREW INTO THE TRANSMISSION CASE, BUT THE UNIQUE THING IS THE END OF EACH LINE HAS THESE QUICK CONNECT FITTINGS THAT SIMPLY SNAP INTO PLACE KINDA LIKE AN AIR LINE. NOW THE NICE THING ABOUT THAT IS IT'S A NO

TOOL HOOK AND UNHOOK. SO IF WE EVER NEED TO SERVICE THE TRANSMISSION ALL WE HAVE TO DO IS UNHOOK EITHER LINE. THERE'S A VALVE INSIDE THE LINE THAT WILL PREVENT ANY FLUID FROM LEAKING OUT, WHICH JUST MAKES IT A LOT CLEANER IN THE SHOP. BUT MORE IMPORTANTLY IF WE EVER HAVE TO SERVICE THIS

RIG ON THE TRAIL, WE DON'T HAVE TO WORRY ABOUT DUMPING A BUNCH OF TRANSMISSION FLUID OUT ON THE GROUND.

(IAN)>> WE ARE JUST IN THE BEGINNING STAGES OF REASSEMBLING OUR TWO CAR GARAGE CRAWLER NOW THAT THE CHASSIS IS BACK FROM POWDER COAT. I'VE TOLD YOU ALL ALONG THAT ONE OF THE BENEFITS TO THE GOAT BUILT STYLE BUGGY IS THAT IT USES A LOT OF FACTORY REPLACEMENT STYLE PARTS, AND THE FUEL SYSTEM IS NO DIFFERENT. YES THEY HAVE THIS FULLY FABRICATED ALUMINUM FUEL CELL THAT WE'LL MOUNT IN THE BACK OF THE BUGGY. BUT INSTEAD OF USING AN AFTERMARKET PUMP AND FILTER SETUP, IT'S DESIGNED TO WORK WITH A FACTORY REPLACEMENT UNIT OUT OF A CHEVY PICK UP TRUCK.

NOW THERE'S A COUPLE OF BENEFITS TO THESE OEM STYLE PUMPS. IT HAS AN INTEGRATED SUMP ASSEMBLY TO PREVENT FUEL

STARVATION WHEN OFF CAMBER, AND ALL THE ELECTRICAL CONNECTIONS ARE A WEATHER PACK, AND THAT'LL PREVENT ANY CONTAMINATION BETWEEN WATER AND DIRT WHEN WE'RE OUT ON THE TRAIL. BUT MORE IMPORTANTLY THEY'RE RELATIVELY INEXPENSIVE AND EASY TO GET. WE SIMPLY ORDERED THIS ONE FROM ROCK AUTO DOT COM AND

IT SHOWED UP HERE IN NO TIME FLAT. ONE THING YOU DO NEED TO REMEMBER WHEN DEALING WITH THESE WELDED ALUMINUM CELLS IS YOU HAVE TO USE A SET OF FUEL SET STRAPS AND GOAT BUILT PROVIDES THEM WITH THIS PACKAGE. NOW THE REASON YOU WANT TO DO THAT IS THE ALUMINUM WELDS AREN'T DESIGNED TO TAKE A LOT OF ABUSE. WHEN YOU HAVE A TANK LIKE THIS MOUNTED IN THE BACK OF YOUR RIG, ALL THAT FUEL IS SLOSHING AROUND INSIDE OF IT. IT'S VERY EASY FOR ONE OF THE WELDS TO FAIL IF IT'S NOT MOUNTED CORRECTLY AND YOU'LL HAVE FUEL POURING DOWN THE INSIDE OF YOUR RIG. THE STRAPS PREVENT THAT FROM HAPPENING BECAUSE IT'S BASICALLY SANDWICHING THE CELL TOGETHER. YOU'RE USING THE STRAP TO HOLD THE TANK STILL AND NOT RELYING ON THE ALUMINUM WELD. WITH THE PUMP PLACED INTO THE TANK, THE LOCKING RING

IS INSTALLED TO SANDWICH THE PUMP BODY BETWEEN IT AND THE FUEL CELL AND HOLD IT IN PLACE. TO SHOW THE FUEL LEVEL INSIDE THE TANK GOAT BUILT USES A SIMPLE SIGHT TUBE MADE FROM BRASS FITTINGS AND SOME CLEAR FUEL LINES. THE AMOUNT OF FUEL IN THE TANK WILL BE EASY TO SEE JUST BY LOOKING THE LEVEL IN THIS TUBE. TO GET THE FUEL FROM THE TANK UP TO THE ENGINE, TWO QUICK CONNECT ADAPTERS ARE INSTALLED AND SOME DASH SIX

BRAIDED FUEL LINE AND A/N FITTINGS ARE USED. THE FUEL LINE IS SECURE TO THE CHASSIS USING CUSHION CLAMPS ABOUT EVERY 12 INCHES. NOW THERE'S GONNA COME A TIME WHEN YOU'RE ASSEMBLING

YOUR BUGGY WHEN YOU WANT TO SIT IN THE DRIVER'S SEAT AND

AT PRP, TWO COMPETITION BUCKETS UP FRONT AND A BENCH FOR THE REAR. NOW THE COMPETITION BUCKET JUST HAS A HIGHER SIDE BOLSTER. IT HELPS KEEP YOU FIRMLY PLANTED IN THE SEAT WHEN THE BUGGY'S OFF CAMBER. WE HAD THEM WRAP THEM IN THIS CUSTOM CARBON FIBER VINYL JUST TO GIVE OUR BUGGY A LITTLE BIT EXTRA STYLE. WHILE THEY WERE AT IT THEY SENT US SOME OF THEIR NEW FIVE POINT THREE HARNESS. THIS IS A FIVE POINT HARNESS WITH A THREE INCH STRAP. IT HAS PADDING ON THE SHOULDER STRAP JUST FOR EXTRA COMFORT. THEY'RE ALSO EQUIPPED WITH THIS UNIQUE CLIP IN THE MIDDLE OF THOSE SHOULDER STRAPS. THAT JUST HELPS KEEP THE STRAP CENTERED ACROSS YOUR BODY, AND THAT'S EXACTLY WHERE YOU WANT WHEN YOU ROLL THE RIG OVER. YOU WANT TO HAVE THEM RIGHT ACROSS YOUR SHOULDERS DOWN THE FRONT NICE AND TIGHT. THAT CLIP JUST PREVENTS THEM FROM LOOSENING UP.
